Mercedes Sprinter tech here. We had a van with same engine, that we replaced the inter cooler twice and the turbos and the low pressure EGR . All caked up with carbon . Same for that I charge air pipe that runs over erhe transmission. We replaced the injectors we thought were leaking . And. It’s still clogged the second intercooler . It’s a know issue for this engine . And yes the “Install in reverse order” is just a glimpse in the horrendous diagnostic and wiring diagram is for Mercedes .

Dave, what you are missing is the function of the low pressure egr system. On stock vans, the low pressure egr gets filtered/soot free exhaust gasses off the back side of the combination box (dpf + 1st scr). Since the combination box has been hollowed, the low pressure egr is getting unfiltered/full of soot exhaust gasses that are circulated into the intake pipe right in front of the turbos<br> You have soot going through the turbos/charge pipe and intercooler... This is what's crapping the intercooler as a result of the dpf delete. <br><br>There are 2 options, restore the van to stock or block off the low pressure egr. Blocking off the low pressure egr might require additional delete of the low pressure egr differential pressure sensor. <br><br>This van has 2 egrs, low and high pressure egr systems. The difference between them is in what kind of exhaust gasses are circulated... Filtered vs unfiltered. Filtered gas is dumped in the intake pipe in front of the turbos, unfiltered gas is dumped in the intake manifold, behind the TVA.

DAVE ! You missed something !!<br>This is going to happen again 100% within about 5000-10000kms, call the client now !<br>Its also going to wear out the compressor wheel as its eating soot!<br><br>The exhaust flows via TURBO>DPF>EGR (low pressure)>TURBO>INTERCOOLER>Inlet manifold<br><br>With the DPF gone this intercooler is going to get full up with carbon, as the low pressure is no longer soot filters <br>this is why the other pipe was also blocked up !!<br><br>You need to remove the lower pressure EGR or install a valid DPF

Parts changers are not mechanics. Problem is that 80% of these shops have parts changers and no mechanics. You have to understand the processes to solve problems. Dave is lucky to have a shop full of real mechanics. Good job Dave!

The dirty charge pipe was not the issue, it should have been cleaned yes but not the cause. The DPF delete without low pressure EGR delete is the cause, as it means it’s now basically sucking in “rolling coal smoke” into the intake that used to be filtered by the DPF, through the turbo, hot side piping, and intercooler. Combine that with crankcase ventilation oil mist and you get wet carbon crud. Dont confuse this with the high pressure EGR that comes off the exhaust manifold, through the EGR / EGR cooler then in to the intake AFTER the intercooler. Thats normal stuff. The low pressure EGR on this engine without DPF is the issue. None of the diesels the good ole boys are deleting even have LP-EGR (Powerstroke 6.7, Cummins 6.7, Duramax 6.6) so they don’t even think about it and explains why they missed this on the delete. Dave you guys are really good, and this work was excellent, but you missed the cause on this one. This is an example of why most won’t touch a delete. It’s also an example of how cars have gotten so complex. It’s also an example of why deleting a diesel goes bad so often. It can be done perfect, but it’s so often jacked up. You wanted to believe so bad the dirty pipe was the cause you didn’t investigate other potential failure modes…. Even knowing it had a DPF delete. I could tell you didn’t even believe yourself about that dirty charge pipe. You are better than that Dave!!!!!!
