Not much more you could have done to save those from snapping. My next step would be to put a nut on top of each one and fill it with weld (ideally mig) which will put a tonne of heat through and hopefully once cooled will give you something easy to wind them out. A bit of penetrating fluid overnight whilst they cool and maybe even I longer dose of heat on the flange before the wind out attempt... Alternatively just penetrating fluid and lots of tapping the flange until you can remove it then mole grips on the remaining bolt.<br>Good luck!

Dielectric grease would be good on the connectors and terminals to help prevent future corrosion.

Drill a few holes around each of the bolts into the flange. You should be able to get it off then and you will still be leaving those studs. Get youirself a proper stud remover so you don't snap them as you don't know how deep they go into the exhaust manifold. As long as you can get at least one out you can then drill to the right depth and retap thread if necessary.

Could you perhaps use a grinder to cut a slice off each corner of the flange, just touching the bolt? If yes, you might be able to open up the hole of the flange with a chisel, which would allow you to prize the flange off, perhaps?<br><br>Although if it was me, I’d probably grind the remaining studs flat, centre punch, and drill with some decent drill bits, and the retap if required.<br>Could you go up one size for the bolt thread? <br><br>Alternative: drill the studs out, tap the engine side one size larger, and use a stud with two different sizes (eg there are studs with one end m8 and one end m10). This is sometimes a good fix if you’ve accidentally messed up the thread on the engine side by drilling

That exhaust elbow situation is probably everyones nightmare. Its scrap anyway so why not cut the corners off leaving the bolts in whats left and working from there? With the flange off you have more chance with a nut and welder thats for sure.

Are you sure the heat exchanger will come out? I was worried about that.<br><br>I’m guessing welding a nut on will not help in this case. If I were in your shoes, i would drill them out just enough to pop the elbow off then see what I have. Maybe from there you will have enough to work with.
