On the plastic grill problem, I think you should make a cast aluminum grill. It's easy enough to do aluminum casting at home, though you might have to modify your grill design a bit to be able to remove the casting form from the sand. Either that, or you could maybe do a lost PLA mold instead, by printing the grill slightly bigger to account for shrinkage, building up a plaster mold around it, and then burning the plastic out of the mold.
